I would copy the files somewhere, reformat the card, and move the files back. Skip any copy errors.
Okay...I've been digging around and most people who have run across this seem to have gotten it working again. i'm not having the same luck as they.
I have two SD cards...the 1GB that came with the phone from T-Mobile and a 2GB one that I had from my AT&T Tilt. I've had the 2GB card in my phone since I bought it with no issues. Now, I get this 'Damaged SD card' error...and I get the same error when I try putting in the 1GB card.
Both cards work fine...I've checked the files on both and run chkdsk, etc on both...no issues. Clean unmount each time on the computer when I'm testing to see if they're good or not. Attempting to format the card through the phone results in...nothing. It doesn't even seem to try. I put the card back to my system to check it out and the files are all still there.
I've attempted re-seating the SD card multiple times with no change...there is no dirt on the contacts or the like (still a fairly new phone...only got it about a month or two before the Cupcake roll out.
Does anyone have any suggestions on what else I can try?

you can either call Tmobile or check their forums online for their G1 SD card compatibility list to see whether the 2gb you have is even compatible with your phone in the first place the list is pretty short so just double check.
Now usually if you call tmobile they will tell you to use the 1GB card and see if you have any problems with it, and if your still getting a damaged SD card error, then your either having a phone hardware issue so call tmobile to verify that so they can send you a new one..
but I've had that with my 1GB, i took it out popped it multiple times till I finally got no damaged error or NO sd card error..after that I was about to get a new phone from tmobile until I purchased a Mobile Ultra San Disk card, that works amazingly i havent had problems ever since I poppped it..try that if nothing I would call tmobile for a new phone and explain your problem in good detail so they dont make you go through popping sd cards over and over.
When you reofrmatted the card was it through your menu on the phone itself or did you take out the sd card and reformat it throught your PC?
Sometimes reformatting is tricky and I find it easier to do all updates through a card reader or on the PC rather than on the phone, are you reformatting to fat 32 primary?
Tried formatting through the phone (both menu and the option where you select the error through the events and gives you the option to try a format to fix the supposedly damaged SD card) and when that didn't seem to do anything, tried with my desktop. It was originally FAT, so I'd left that alone. After your post, tried it with FAT32...phone crashed and on reboot can't show Space on it. Tried formatting it again and it appears to be working now. Yeesh what a mess x.x

I have a samsung epic on android 2.1. I used to have the sd card damaged problem. I had to backup everyday for fear of losing information. I saw on one forum a note about upgrading to a Class 4 sd card. I went to frys and they only had class 10 in 16gb (about $40). I purchased and I have not had this problem since!!!
Problem: SD Card error
Problem Solved: Trash the Class 2 sd card that came with the phone and get class 4 or higher.
